Could this work? Not sure if Axiom have a UK importer at present.

The M-Part Summit rack has very similar arrangement at the base. I can check next week if it came with a similar extended base bracket option.

Could that be a way forward for grease injection if you have the hub apart? - Drill hub shell, inject closed cell foam through hole, let it set then drill through foam and plastic sleeve.

Ah yes, forgot about this. Internal sleeve is listed in the features for this hub.

If doing the cassette body & cone swap, it will also be an opportunity to drill the original hub shell for a grease hole/fitting.

Was it a different front rack previously?

Slightly clutching at straws, I wonder if the new rack was putting some sort of force on the fork blades (twisting?) which changed things.
I guess you will soon find out if that is the case.

Not a comparison point as they won't be making 8-speed CUES.
Maybe not, but if I was building a cheap knockabout bike this would be a comparison I might make.

In Gert Schraner's wheelbuilding book he comments:

"After several unfortunate experiences and subsequent tests, I now build rear wheels, be they for mountainbike or for the road, using at least double butted 2.0/1.8/2.0 mm spokes on the drive side - also very important - brass nipples. I simply refuse to use finer spokes or even aluminium nipples here."

I think the DN-71 had an issue that one of the cones was prone to breaking as it was rather thin. I think this was addressed with the DN-72. Maybe something to consider.

Could ptfe tape be wrapped around the dust seal to fill the gap?
Hopefully someone will be along with a more convincing fix soon.

Note that the rear skewer comes in 2 different length suitable for 130mm or 135mm dropout spacings.
If you are just after the 5 sided key either will be fine.
