I've recently changed from a 5 speed block to a 7 speed block without any problems except that I cannot now fit my rear pannier rack. Fitting the 7 speed block means there is less clearance available for the chain to move from the lowest gear to the next lowest gear, as it fouls the pannier rack bolt head. Unfortunately the braze on fitting for the rack isn't threaded so I have to use a bolt and nut. I thought about using a dome headed bolt but don't know if it would be shallow enough. I have about 2mm to play with.
Any suggestions?

Pannier rack fitting problems
nikkib: four solutions come to mind but it is late at night so I hope others will comment on their advisability:
1. Cold set the frame and fit a spacer. I would have thought this would be only a minor increase in size and thus not so absurd.
2. File down the top of the bolt (within reason). Obviously don't use a washer.
3. Have new braze ons. Again not so outlandish if the bike is worth it. The rack is adjustable to fit. Or have the braze on threaded.
4. Use a different size highest sprocket - maybe only 2T would do it.
BTW the tolerance here is very fine so I presume you are saying that it doesn't fit at all as opposed to being impossible to squeeze the bolt in at the right angle (use shorter bolt, take wheel off?).
There are other ways to fit a pannier rack but not as good. I believe panniers are essential so I empathise with your problem. I hope my suggestions aren't daft.

How about tapping the hole,putting a bolt with spring washers,(this will stop it rattling loose : not quite as good as a locknut but unless you are going on a world camping trip should be more than adequate) fit rack,mark it,cut surplus off, fit and loctite in. (Do 2 and carry a spare )

To stop nuts and bolts, screws etc shaking loose you can always get some thread lock from halfords or you local DIY might even sell it. there are different types/strengths so make sure you don't get the permanent type as you won't be able to get the nut/bolt apart ever again, I know that they do a semi permanent one which will stick things together so they will not shake apart but allows you to undo with a spanner/screwdriver. Try Loctite 222 if you can't get hold of it in your local shops it is definately available online from people like Farnell or RS catalogues.
